For reliable 3D prints, your mesh must be watertight and manifold. Here’s a fast, repeatable cleanup workflow in ZBrush to fix small holes and non-manifold edges before export.
Diagnose quickly
- Tool > Geometry > Mesh Integrity: Click Check Mesh Integrity, then Fix Mesh if prompted. This catches stray verts, zero-area faces, and non-manifold edges.
- Tool > PolyF (PolyFrame): Inspect for razor-thin slivers or unexpected topology islands.
- Ctrl+Shift SelectLasso: Hide suspect regions to reveal internal shells or intersecting parts. Use Tool > Geometry > Modify Topology > Del Hidden to remove unwanted internals.
Auto-fix small holes and unwelded borders
- Tool > Geometry > Modify Topology > Close Holes: Fills open boundaries in a single click. Great for pinholes and tiny gaps.
- WeldPoints: Immediately after Close Holes, run WeldPoints to fuse coincident vertices from imported or stitched parts.
- Dynamesh unify:
- Enable Dynamesh with Close Holes ON to seal remaining micro-gaps as you remesh.
- Set Resolution just high enough to preserve silhouette; use Polish (optional) to even borders.
- If detail softens, store a Morph Target beforehand or Project back from a duplicate (Tool > SubTool > Project) after the fix.
Boolean and non-manifold cleanup
- SubTool > Boolean > Make Boolean Mesh (or Remesh By Union) to create a unified watertight result from Live Boolean operations.
- On the resulting mesh, run Mesh Integrity, then Dynamesh (Groups OFF) to weld interior intersections fully.
- Auto Groups (Tool > PolyGroups > Auto Groups) to identify unintended separate shells; delete or merge as needed.
Manual touch-ups when automation isn’t enough
- ZModeler: Point > Weld and Edge > Bridge/Close can fix stubborn gaps with precision.
- Inflate Brush (low ZIntensity) along micro-cracks before Dynamesh can help close hairline openings.
- Smooth (Shift) and Pinch to reinforce sealed seams after closing holes.
Prevent regressions and protect design intent
- Polygroups: Before running global fixes, create Polygroups for areas that must remain open (e.g., drain holes). After fixes, quickly verify those features.
- Layers: Record cleanup on a Layer so you can mute or blend if you need to restore original shapes.
- Visibility: Hide intentional openings before Close Holes to avoid filling them; unhide afterward.
Verify and export
- Tool > Display Properties: Toggle Double to visually confirm there are no flipped regions; Flip if a subtool imports inverted.
- ZPlugin > 3D Print Hub:
- Set units and Update Size Ratios for accurate scale.
- Export STL (Binary) or OBJ after a final Mesh Integrity check.
- Validate in your slicer for manifold status and wall thickness before committing to print.
Pro tip: For extremely noisy scans or kitbashed concepts, a high-resolution Dynamesh pass (Close Holes ON), followed by ZRemesher and a final Project, often produces the cleanest, fully manifold base with minimal effort.
