ZBrush Tip: Safe MergeDown Workflow for ZBrush SubTools

Merge Down is powerful for simplifying tool management and preparing exports, but it can silently flatten critical data if used carelessly. Here’s a focused workflow to combine SubTools safely and predictably.

  • Where to find it: Tool > SubTool > Merge > MergeDown. Consider testing on a duplicate first via SubTool > Duplicate or use MergeVisible to create a new Tool while preserving originals.
  • When to use it: Finalizing deliverables (single-mesh export), organizing numerous parts into one Tool, or prepping assets for baking and real-time engines. For purchasing or upgrading ZBrush, check NOVEDGE.

Pre-merge checklist

  • Backups: Save a .ZPR and duplicate your Tool. It’s the fastest insurance policy.
  • Live Boolean status: If any SubTools are set to Subtract/Intersect, use SubTool > Boolean > Make Boolean Mesh to commit the boolean result. Merge Down does not calculate booleans.
  • Subdivision awareness: If either SubTool has subdivision levels, ZBrush may force a conversion to the highest level and can remove lower levels. Consider baking details and duplicating before proceeding.
  • Layers and Morph Targets: Layers are per-SubTool; merging flattens that editability. Bake layers you intend to keep and store any Morph Targets you need for later comparison.
  • Preview geometry: Dynamic Subdiv/Thickness are previews. Apply or convert them if you need the effect in the final mesh.
  • Polygroups: Ensure meaningful polygroups exist—these will make post-merge isolation and potential splitting far easier.

Safe merge procedure

  • Set options: In SubTool > Merge, enable Weld if you want touching vertices to stitch. If you prefer separate islands (for later Group Split), disable Weld.
  • Preserve surface data: Polypaint and UVs generally persist through Merge Down. If UV continuity is mission critical, validate after merging with a quick texture test.
  • Execute: Select the SubTool to keep on top, then click MergeDown to combine it with the SubTool below.

Post-merge validation

  • Topology islands: If you merged without welding, use Auto Groups and GroupSplit to recover discrete parts as needed.
  • Weld cleanup: If you welded, inspect seams. For stubborn gaps, try Geometry > Modify Topology > WeldPoints (adjusting distance as needed) or consider a light Dynamesh pass to fuse volumes for 3D printing.
  • Detail retention: If you simplified topology after merging (e.g., ZRemesher), reproject details from your backup using SubTool > Project > Project All.
  • Export sanity check: For game/vis pipelines, verify scale, normals, and UVs in your DCC after export. Decimation Master can help reduce density while retaining silhouette.

Pro tips

  • Use folders: Place parts in a folder and use the folder’s Merge to consolidate groups in one action—faster and safer than repeated Merge Down clicks.
  • Non-destructive mindset: Prefer MergeVisible during look-dev; commit permanent Merge Down late in the process.
  • 3D print prep: Merge alone won’t make models watertight. Use Boolean Union or Dynamesh to eliminate internal intersections before export.
  • Speed vs. flexibility: Fewer SubTools can improve interactivity, but you trade editability. Merge only what you’re confident is final.
